Looks like you're going to have to call them and get a Return Materials Authorization to send the upper back to them. There is something not right at all with the BCG components or the chamber itself. I have heard the BCA has a good customer service front end so it shouldn't take too long to turn it around.

i did that once with BCA, ordered a 6.5 kit and after ~300 shots my extractor broke.

conclusion: no more BCA. and no more cheap kits.

These are the extractor. If they are good enough for studying. I can hook the case rim. But the slightest “pull/wiggle” and the casing comes free. Everything is smooth on the extractor except on the top end. Rough like it was smashed. Being new to this I’m not sure if the shiny metal is normal.

Would getting another improved BCG from a more reputable manufacturer be a wise decision instead of wasting time sending this back?

Honestly I can’t tell enough from the pictures if the extractor is gtg. If I were in your shoes I would order a Group Buy Millennium Monster Bolt for $55.00. These are quality bolts and you can always get your money back if you try to sell it later. You could swap this bolt in the BCA carrier and see if your rifle functions. The site administrator BFT ships really quick so you could have a bolt in a couple of days. You could also buy a 6.5 Grendel extractor from Black Rifle Arms for $20 and shipping.

Your other option is contact BCA and send it back for warranty or refund.

Here is a link for BRA 6.5 Grendel extractors. I personally have a spare 6.5 Grendel bolt and a couple spare extractors but I have several 6.5 Grendel AR-15’s.

It’s to bad BCA is so hit or miss with their 6.5 Grendel barrels and bolts. If you have trouble the wasted time, range trip and ammo makes it cheaper to buy an upper with a better track record.

My bet would be on a weak extractor spring. I had the same problem as you in a 5.56 upper. Here's the solution that fixed my issue...

That looks like a 5.56 extractor. Can't tell for sure, but the top lip seems thick to me, let me go get my extractor off and see if I'm right, or dumb. Probably the latter, but I get lucky now n then. Given the other symptoms, I'd lean toward the extractor not fitting over the rim...

Well looks like I have a dead bore/barrel. Put a new / better bcg in it and while the first few ejected manually without hiccup. All of a sudden the casing started to get hung up in the bore when trying to extract. Sending the upper back next week. Maybe the next one will function properly. Learned my lesson on buying a lower budget upper.

Something else I have seen with barrels is a rough chamber and the case grips the chamber when the brass flows into machining marks. Have not seen it but twice but makes for hard extraction of the case. In those two there was visible marks on the brass.

Yes every round o tested on manual extraction has marks on the brass. Even some on the bullet itself.

Do you have a pic of the brass that shows it. I would be calling the manufacture about it if you haven't already and get them to fix it.

One of the 2 I have seen was an old Ithica M1 Carbine deluxe in 256 Win Mag that not only had machining marks in it but would lock up when shot. The brass had rings around on it when tapped out with a cleaning rod. 256 is a 357 Mag case necked down to .257

The other was a custom Savage Barrel in 7 Nosler before it was SAAMI. He was showing pressure signs with starting load powder charge for the 26 Nosler, the smith fixed it (he had forgotten to polish the chamber).

That whole bolt face doesn't look right. Like someone took a large countersink to it, and yes the extractor looks too short. I noticed in your other pictures that the extractor looked like it had been ground on with something.

I would at least get another bolt, or is this the new one? Did you replace just the carrier, or the whole assembly?

The marks on the projectile are they round circles ? My BCA barrel will leave 2 round cuts into the projectile and none of my other guns does this. The upper actually shoots great just not for many rounds. It runs perfectly and accurate up to about the 20th round then it gets wild LoL

I fully agree, none of my bolts have that sharp countersunk edge reaching to the lugs, and the extractor looks effed up too.
I would replace that bolt immediately, if you haven't already. When you see that kind of s**t, how do you know if anything about the bolt is anywhere close to spec?

You said the 1st round was Hornady Black and last 2 were Federal 130 grain--did you mean 120 grain? Like Federal Fusion 120 grain? Just trying to think outside the box here, many very knowledgeable folks on this forum- hope you get it figured out
